The problem with the starboard/starlight/sunrez/ azec and other composite backer boards is there crappy ability to hold shape under compression (in other words they squish), not to mention the fact that nothing sticks to starboard (you will have to seal it).
Like it or not a piece of epoxied and glassed in marine ply is the best way to go. Remember that the stuff in our 31's has lasted at least 30 years from the newest models, not to mention the mid 60's boats.
You can do it the anal retentive way and cut the plywood the size you want, then cut your intake hole a little oversized, then go ahead and West the hole thing. Go ahead but some matting on it re seal the oversized hole edges, hell if you want wrap it in a vac bag and super seal it, redrill your intake hole and go for it.
My guess would be that in another 30 years someone's gonna have to get those intakes apart for some reason or another (maybe the hybrid electric motors will need larger cooling intakes).
Wish I could get new parts every 30 years.
