My choice would never include polyethylene, (Starboard), for the side and transom panels... PVC Foam Board would be my first choice, & Versacell is the brand I get from my supplier.

For a harder surface, you can laminate with Pionite, Formica, or the like, and get away using 1/4". 1/8", even with the laminate would be too thin and flexible. Without the laminate & perhaps painted, I'd opt for 3/8" thickness. The nice thing about laminate is that you can get any color you want and avoid painting entirely.

Just about any hinge style can be made to work, but you should have at least 3/4" penetration on face screws, so figure on adding additional thickness where the hinges will mount. If you opt for a piano hinge you won't be restricted by depth of the screws, but will probably need to still beef up the back side to at least 1/2".

Same goes for any kind of catch system...
