I used the Sintra PVC panels. It's not expensive and one 4x10 sheet of the 1/4" (3mm) will do the job.
I laminated the board with formica that matched the gel coat. The whole job took two days and no painting.
Use the old boards as a template. I purchased mine from GE Polymershapes which has offices all over the US. They sell Starboard by the sheet as well.
GE Polymershapes cut the board for me to the demensions I wanted just so I wouldn't have to do the long cuts myself (plus it fit in the truck). After I clamped the old panel to the new, I used a dremmel type router to cut the openings and trim the edges for fit. Lord Adhesives makes a glue that I used for the laminating. I rolled it on with a roller, let it flash off and put down the formica. I also used a roller type tool to press the laminates together and clamped again for 24 hours. After it dried, I used the same dremmel tool with a counter top router bit to shape the edges. After that I sealed all the edges with PVC pipe cement.
Captian Patrick used a another glue that most likely works just as well. The Lord Adhesive was 99.00 a gallon, but Sintra reccomended it.
